I'll list where I'm at right now after talking with the dealer. Nothing is physically wrong with the car. Some answers and some remaining wonderings. One should avoid using the AC system for defrosting the windshield/cabin because, while it "dehumidifies" really well, current AC evaporator...

After doing some more tests, it's appearing that the "TEMP" button (which turns on the AC and more?? heater power) is causing the issue. When TEMP is on, moisture from the cabin is condensing and gathering at the AC evaporator, but for some reason it isn't draining out from there on my Spark...

Good points Norton. * Floor mats: Yes, the drivers side one is dry. I will check the other ones for dampness. However, if they were, I would expect an even distribution of moisture around the car, whereas this is only on the windshield basically. * I am using one to test for temp/humidity...

According to Chevy dealership, this is "normal operation" in their handbook. Clicking it twice overrides the 1st click setting, which is to turn speed/temp/air source according to moisture sensor near windshield. So I guess I will move it around a bit before setting it to the 1st setting.

When I turn on the fan speed from off to 1 notch, the fan speed ramps up to about half speed (much more than expected) but displays 1 bar on the dash. If I rotate up one more the fan speed reduces back to normal (speed 2). Anyone else seeing this? If so, any chance of fixing it? Not a huge...
